According to five sources with knowledge of the matter, Tesla has combined a series of improvements to generate a technological breakthrough that might alter the way it makes electric vehicles and help Elon Musk reach his goal of halving production costs.
When molding the front and rear structures of the Model Y, the business was an early adopter of the “gigacasting” technology, which uses enormous presses with clamping pressure of 6,000 to 9,000 tons to reduce production costs and leave competitors scurrying to catch up.
People familiar with the matter say that Tesla is getting close to perfecting a technology that would allow it to die cast practically the whole complicated underbody of an electric vehicle in a single piece, as opposed to the roughly 400 parts required for a conventional vehicle.
According to the sources, the knowledge is crucial to Tesla’s “unboxed” manufacturing approach, which CEO Musk outlined in March. With this technique, Musk hopes to produce tens of millions of cheaper EVs in the future decade while still turning a profit.
The size and composition of the modular blocks is still up for debate, but Tesla has stated that their unboxed model entails mass-producing significant sub-assemblies of a car at the same time and then snapping them together.
U.S. engineering firm Caresoft Global president Terry Woychowski predicted that if Tesla could gigacast the majority of an electric vehicle’s undercarriage, it would further shake up the industry.
“It is an enabler on steroids. It has a huge implication for the industry, but it’s a very challenging task,” said Woychowski, who worked for U.S. carmaker GM for more than three decades. “Castings are very hard to do, especially the bigger and the more complicated.”
Two of the insiders claimed that Tesla’s revolutionary design and production procedures will allow the business to construct a car from scratch in 18 to 24 months, while competitors is closer to three to four years.
According to the group, Tesla may employ a single huge frame for its small EV, which it plans to release by the middle of the decade for $25,000. This frame would include the front and back sections as well as the central underbody, which is where the battery is located.
Three of the individuals indicated that a decision on whether or not to die cast the platform in one piece was expected from Tesla this month, but the final product could still be subject to modification pending the results of the design validation process.
To reduce weight and increase crashworthiness, Tesla has made a breakthrough in the design and testing of massive molds for such a huge element, and in the ability of casts to contain hollow subframes with internal ribs.
